A refractory mould composition comprises a homogeneous slurry of a refractory aggregate, 15-50% by weight of an aqueous binder containing at least one methyl trialkoxy silane having from 4 to 10 carbon atoms and a hydrolysing agent for the organosilane, and from 0.001 to 0.5% by weight of the composition of a gelling agent for the organosilane wherein not more than 70% by weight of the aggregate has a particle size larger than 100 mesh (Tyler) and at least 20% has a particle size smaller than 200 mesh. Preferably the aqueous binder comprises initially 30-60% by weight of methyl trimethoxy silane, methyl triethoxy silane, methyl triisopropoxy silane or a mixture thereof, which should be completely hydrolysed prior to the admixture of refractory aggregate and gelling agent therewith. A condensed isopropyl silicate is made by heating isopropyl orthosilicate containing dissolved HCl at from 40 DEG to 55 DEG C., adding thereto water and, as mutual solvent for the reactants, isopropyl alcohol, the amount of water being from 0.75 to 1 mol per gram atom of Si in the orthosilicate, whereby an exothermic reaction ensues and HCl gas is liberated, refluxing the mixture and distilling off isopropyl alcohol. The isopropyl orthosilicate reactant is suitably the crude product obtained by reaction of SiCl4 and isopropyl alcohol. The granular compsn (essential for good casting props) is 0.9-1.5 wt.% of grains >=63 mu, 49-55 wt,% of 20-63 mu grains, 17-25 wt.% of 6.3-20 mu grains, 9-15 wt.% of 2.0-6.3 mu grains, and 4-8 wt.% of grains 2.0 mu. The moulds are formed by casting. The ceramic components do not evolve any gases during the firing so that the mass is not porous and the casting surface is defect-free.

A method of making a water-stable foundry moulding composition comprises a primary stage of converting by acid hydrolysis a silicic ester to silicic acid, a secondary stage of adding an additional ester, which is more readily hydrolysable than the first, to the silicic acid obtained in the primary stage, water in the primary silicic acid serving to hydrolyse the additional ester to form high molecular complex substantially water-insoluble silicic acid, and mixing the said complex silicic acid with a refractory moulding material. In examples the first ester is ethyl silicate and the second methyl silicate titanic acid ester or orthy-ethyl silicate. Ethyl, butyl isopropyl, or propyl alcohol are added at the primary stage. Further, this invention relates to a solution containing a polyisocyanate for use as a component of a molding and binder system, as well as a solution containing a polyisocyanate as a polyisocyanate component of a two-component binder system for producing a polyurethane resin and to a corresponding two-component binder system for producing a polyurethane resin.

A binder system for refractory materials used in sand casting processes, especially two-part polyurethane-based binder systems used in the cold box or no bake process, has less metal-mold reaction when a separate third part is used. A method for reducing metal-mold reaction in a metal casting process , comprising the steps of:providing an organic binder system and a refractory molding material, the organic binder system provided as three components that are not combined until the time of use, the third component comprising at least one of: an alkyl silicate and an alkyl orthoformate;mixing at least the first two components of the organic binder system with the refractory molding material to provide a shapeable foundry mix;forming the shapeable foundry mix into a mold or core; andcuring the mold or core formed.2. The method of claim 1 , wherein all three components of the organic binder system are combined prior to being mixed with the refractory molding material.3. The method of claim 1 , wherein only the first and second components of the organic binder system are combined prior to being mixed with the refractory molding material.4. The method of claim 3 , wherein the third component of the organic binder system is applied to the formed mold or core.5. The method of claim 4 , wherein the third component is applied by spraying the third component only onto surfaces of the mold or core that will be exposed to molten metal during the metal casting process.6. 1356248 Silica-metal oxide cogels; metal silicate gels ZIRCONAL PROCESSES Ltd 21 Oct 1971 [5 Nov 1970] 52694/70 Headings C1A and C1J An acid hydrolysate of an organic silicate is prepared by hydrolysing the organic silicate with an acidic aqueous solution of a soluble salt (e.g. chloride) of the alkaline earth metals, zinc, aluminium, zirconium or chromium, no metallic compounds being precipitated during hydrolysis. The hydrolysate may be gelled by the action of an alkaline medium or by leaving to stand (Examples 3 and 6). The gel may be a silicametal oxide cogel or a metal silicate gel. The silicates may be C 1 -C 6 alkyl orthosilicates, polysilicates or ethyl silicate (a mixture of ethyl orthosilicate and ethyl polysilicate). The gelling may be carried out by the action of aqueous ammonia (Example 1), an aqueous suspension of alkaline earth metal oxide, e.g. MgO (Example 2) an aqueous solution of ammonium acetate (Examples 6, 7, 8 and 9) or the same solution containing NH 3 (Examples 4 and 5). The aqueous solvent may contain a water miscible monohydric alcohol and a strong non-oxidizing acid. In Example I MgCl 2 (10 g) was dissolved in N-hydrochloric acid (40 ml.) then ethyl alcohol (220 ml.) and ethyl silicate (160 ml.) were added. The mixture was gelled by aqueous ammonia. In Example IX hydrated magnesium acetate is used for preparing the mixed silica and magnesia gel. A precision casting mould based on refractory aggregates is made using a binder which is prepd. by mixing a silica hydrosol, contg. 3-6% SiO2, with an organic liq., and, after separating, recovering an organosol contg. 16-30% SiO2. The organosol is diluted up to approx. 20 vol.% with water contg. is approx. 4% phosphates. The refractory aggregates are bonded by colloidal silicic acid as well as by a phosphate bond during melting of the metal to be cast. A low cost mould with a strong SiO2 organosol bond is mfrd. The mechanical properties and stability are improved. Conventional appts. is used in the prepdn. of the organosol and the mould. It is not necessary to supply any energy nor is there any evolution of pollutants. The sols. are compatible with all the usual refractory materials used in precision casting moulds. Heavier parts can also be cast.
