Porous filter bodies are made by mixing a solid granular base material, such as quartz sand, pumice stone sand or chamotte, with an organic cement which is self-hardening at ordinary temperatures, shaping the mass and allowing it to harden. Composite panels are made by coating a mixt. of expanded glass and polystyrene beads with a liquid catalyst, adding some particulate mineral filler and phenolic resin, and then consolidating the mix. with sufficient heat and pressure to fuse the expanded polystyrene beads into a continuous matrix enclosing the hollow glass spheres and bound by cured thermosetting resin. Used for mfr. of structural panels which are fire-resistant and offer fairly good thermal and acoustic insulation relatively cheaply. Pref. the mineral filler is a hydrophillic material, specifically calcium sulphate, to accommodate in situ water produced by the resin.

The cement carbonizes when the cell is used and has a linear shrinkage of less than 5%, which reduces the tendency of the carbonized cement to crack during operation of the cell.

A resilient, asbestos tile composition comprises 70 to 80 per cent asbestos-containing filler, e.g. 20 to 50 per cent asbestos and 30 to 60 per cent fine filler, and 20 to 30 per cent of a binder including a plasticizer and mixture of a rosin-modified phenol-formaldehyde resin and a vinyl resin comprising 10 to 40 per cent of the resin component of the binder. The phenol resin may be obtained by reacting phenol, a diphenol or a cresol with formaldehyde and rosin and then esterifying with a polyhydric alcohol such as glycerol, ethylene glycol or pentaerythritol. An alkyd structure may be introduced by incorporating maleic anhydride during the esterification step. Vinyl resins specified are polyvinyl chloride and copolymers of vinyl chloride and vinyl acetate optionally also containing maleic anhydride. Plasticizers disclosed are butyl benzyl phthalate, o- and p-ethyl toluene sulphonamides and phthalyl glycollates. The fine filler may be ground limestone, serpentine, talc and may include pigments such as titanium oxide, carbon black, iron oxide and ochre. The tiles obtained are resistant to oils and alkali.

[Also in Division C3] Tiles or other roof or wall facing elements, possessing a good resistance to ageing, are injection moulded from a mixture of 85-95% by weight of sand, slag (bast or foundry), clinker or scoria, of average particle size less than 1 m.m. i.e. more than half the particles passing a 1 m.m. mesh, and preferably between 0.1 and 0.5 m.m., with 15-5% by weight of a composition comprising cresol and hexamethylene-tetramine. The sand is preferably at least 60% and preferably more than 95% by weight pure silica and may comprise a mixture of grains having passed respectively through e.g. five sieves ranging from 0.074 m.m. mesh to 0.297 m.m. and to which is added a small amount of silex of grain size to 1 to 3 m.m. The composition comprises a mixture of a condensed powder portion and a liquid portion in preferably equal proportions or in proportions ranging from 0.25 to 0.75, and each portion comprising about two thirds of cresol to one third hexamethylene tetramine. The sand is heated to 50 to 80‹ C, prior to mixing with the composition and injecting the mixture into a mould, heated to 180 to 200‹ C., and maintained under pressure for 60 seconds or less prior to removing the tile for a final cure at 250‹ C. in an oven. Colouring matters (oxides) or special accelerators (resorcin) may be included in small amounts in the mixture and large panels may in addition be reinforced with fibres, wires, cables, fabrics or grids formed of glass, metal or plastics.

A composite high temperature insulator (A) includes a planar layer (10) having anisotropic thermal conductivity properties. A second planar layer (12) is formed from a rigid insulation material, such as a carbonized mixture of carbon fibers and a binder. The second layer is coextensive with the first layer and is preferably bonded thereto by a carbonaceous cement (44). When used to insulate a heat source, such as a furnace (50), convective heat is directed back to the source by the reflective surface (16) of the inner, anisotropic layer (10). Heat which enters the anisotropic layer is dissipated evenly through the plane of the layer along a plurality of heat paths defined by a plurality of layers (14) of flexible graphite. Accordingly, heat which reaches the outer, second layer (12) results in fewer hot spots than occur with a conventional rigid insulation material, thereby reducing the total amount of insulation material required to achieve a desired level of thermal insulation.

PHENOLIC RESIN COMPOSITIONS ABSTRACT The present invention is directed to a phenolic resin composition suitable for use in bonding refractory materials, such as sand, in the production of foundry moulds and cores and also in treating subterranean formations. The phenolic resin composition comprises an esterified phenolic compound, a phenolic novolak resin and a base, which will react to provide final cure in the presence of water or other polar solvent. The composition, once reacted, will bond granular refractory materials. The esterified phenolic compound contains at least one esterified methylol group positioned ortho or para to a phenolic hydroxyl group or an esterified phenolic hydroxyl group. Included within the invention are anhydrous precursors to the reactive phenolic resin composition and also foundry moulding compositions which incorporate the reactive phenolic resin compositions. Other embodiments of the invention include methods for making foundry moulds and cores and methods for curing the reactive phenolic resin composition.

Abstract of the Disclosure This invention relates to a mineral-resin matrix useful as a mould-ing composition or as a putty or binder for combining coarser mineral par-ticles to produce articles or semi-manufactures having excellent mechanical properties, such as high strength. The matrix of the invention consists mainly of mineral particles coated with a minor amount of a resin. The mineral particles preferably used are crystallized glass, possibly in combina-tion with other particles having rough surfaces such as sand, ground cement clinkers, ground glass, ground tiles and bricks, and similar materials, poss-ibly in admixture with particles of less hard minerals such as limestone, talc, gypsum, pumice, dry clay, china clay and the like. The particle size of the mineral can be varied to suit the use. For most purposes a particle size of from 0 to 150 µm has proved advantageous. Other particle sizes can be used, such as up to 250 µm. Particles having an ideal fineness characteristic are preferred.
