Compositions, methods, and apparatus for manufacturing sheets having a highly inorganically filled matrix prepared by mixing together an organic polymer binder, water, one or more inorganic aggregate materials, fibers, and optional admixtures in the correct proportions in order to form a sheet which has the desired performance criteria. The inorganically filled mixtures are formed into sheets by first extruding the mixtures (40) and then passing the extruded materials between a set of rollers (50). The rolled sheets are dried in an accelerated manner to form a substantially hardened sheet, such as by heated rollers and/or a drying chamber. The inorganically filled sheets may have properties substantially similar to sheets presently made form traditional materials like paper, paperboard, polystyrene, plastic or metal. Such sheets can be rolled, pressed, scored, perforated, folded, and glued. They have particular utility in the mass production of articles, such as food and beverage containers, and packaging materials.

Facing panels for walls, floors, facades, etc., are produced by (a) filling a mould with a water-soluble slurry, (b) adding a hydraulic concrete material, (c) drying and removing the excess granules, (d) placing a plastic layer in position, so that the granules become entirely embedded, and a flat surface results, (e) curing the plastic, and (f) removing the slurry with water. The process gives facing panels consisting of a plastic layer, on one side of which a layer of granules embedded, to give the effect of the original hydraulic concrete. The panels have a lower weight, and are thinner than traditional concrete panels. The panels have high flexilibity, strength, and resistance to acids and weathering.

Test speciments with Portland cement-silica dust-based matrices with dense packing of the silica dust have higher compressive strengths than hitherto reported, and reinforcements such as fibers or steel bars are subject to a high degree of fixation in the dense Portland cement-silica dust matrix. Composite material for making shaped article comprises dispersing agent in sufficiently high amount to obtain a viscous to plastic consistency of the composite material with the small volume of liquid necessary to fill voids between particles A and B. The shaping of the composite material may be performed in a low stress field and without exhange of liquid with the surroundings.

Insulation barriers having a hydraulically settable component are disclosed. Such insulation barriers include laminate insulation barriers that have a highly insulative layer and a structural layer which has a hydraulically settable matrix. The highly insulative layer may include any known insulating material but is usually an inorganic material such as aerogel, xonotlite, a foamed hydraulically settable product, fiberglass, or rock wool. The structural matrix usually includes the reaction products of a hydraulically settable binder and water in combination with a rheology-modifying agent, an inorganic aggregate material, and fibrous materials to increase the strength of the final product. Finely dispersed voids may be incorporated into the hydraulically settable matrix to decrease the density and thermal conductivity of the insulation barrier. A dispersant may be added to improve the workability of the hydraulically settable mixture.

Desired strength properties and other performance criteria of the final hardened extruded product having width and thickness dimensions generally corresponding to die width (38) and die thickness (39) of transverse slit (36), are controlled by adding aggregates, fibers, and other admixtures.

A sheet of conglomerate material is formed with a visible surface having the form of so-called split stone or crocodile skin using a multiple mix consisting of at least two single mixes each formed by a granulated stone material and a hardening binder. At least one of the single mixes comprises a granular material having a hardness less than that of the granular material of the at least one other mix. When the sheet, vacuum vibrocompressed and hardened, is machined using a non- rigid abrasive tool, the surface zones (14) where the mix with the granular material of lesser hardness is present are scored to a greater degree, producing the aforementioned aesthetic effect. If, on the other hand, granules (26) of a material with a very high hardness are added to the mix, a sheet with non-slip properties is obtained.

Such insulation barriers include laminate insulation barriers that have a highly insulative layer and a structural layer which has a hydraulically settable matrix. The highly insulative layer may include any known insulating material but is usually an inorganic material such as aerogel, xonotlite, a foamed hydraulically settable product, fiberglass, or rock wool. The structural matrix usually includes the reaction products of a hydraulically settable binder and water in combination with a rheology-modifying agent, an inorganic aggregate material, and fibrous materials to increase the strength of the final product. Finely dispersed voids may be incorporated into the hydraulically settable matrix to decrease the density and thermal conductivity of the insulation barrier. High green strength is achieved by increasing the yield stress of the mixture while maintaining adequate extrudability. Optimizing the particle packing density while including a deficiency of water yields a hydraulically settable mixture which will flow under pressures typically associated with the extrusion of clay or plastic. In addition, a rheology-modifying agent can be added to increase the yield stress of the mixture while not significantly increasing the viscosity. The desired strength properties and other performance criteria of the final hardened extruded product are controlled by adding aggregates, fibers, a hydraulically settable binder, water, and other admixtures.

Test specimens with Portland cement-silica dust-based matrices with dense packing of the silica dust have higher compressive strengths than hitherto reported, and reinforcements such as fibers or steel bars are subject to a high degree of fixation in the dense Portland cement-silica dust matrix because of the density of the matrix contacting the reinforcement such as illustrated in Fig. 5 which shows a plastic fiber incorporated in the dense matrix. Composite material for making shaped article comprises dispersing agent in sufficiently high amount to obtain a viscous to plastic consistency of the composite material with the small volume of liquid necessary to fill voids between particles A and B. The sintering process includes a hot isostatic pressing process.

The cavity and reservoir are maintained at a pressure below atmospheric and less than that of the cement supply, until the cavity is filled with cement and excess is present in the reservoir, where after the pressure in the reservoir is increased to force some of the excess cement into the cavity. In a first embodiment (Fig. 3), coarse aggregate 2 is packed into a sealed mould cavity on top of a thin mortar layer 35. Air is removed from between the aggregate particles by a vacuum pump 42, which evacuates also closed supply and reservoir tanks 27/38. Mortar is introduced into tank 27 from an open supply tank 29, and the opening of valves V 1 /V 2 causes mortar to be slowly transferred into the mould cavity. After a time, a valve V 4 is opened in steps to apply atmospheric pressure to the supply tank 27 and so speed up mortar feed, which can be further increased by a pressure source 43. When excess mortar is seen, or detected by indicators 17/17a, in the reservoir 38, atmospheric pressure or pressure from source 43 is applied to the reservoir, to force some of the excess mortar back into the mould. The mortar feed pipe 26, covered with wire mesh, is left embedded in the mortar, and feed is switched between stacked moulds (not shown) using couplings 33/34. Method and systems for forming hinged starch-bound matrices. Starch-based compositions are molded between heated molds in order to form a cellular matrix and also to remove water from the starch-based compositions in order to form a binding matrix of solidified starch. The molding apparatus is configured to form one or more creases (230) within the hinge structure (200) in order to define one or more lines upon which the hinge will bend. The molding apparatus is also configured such that the region of the mold corresponding to the inner surface of the hinge area will transfer heat more slowly to the interior skin portion (224) of the inner hinge surface, resulting in reduced thickness of the skin of the inner hinge. This increases the collapsibility, or ability of the inner surface of the hinge to fold or buckle, during the bending action. This in turn reduces the bending radius of the hinge such that the hinging action exerts less strain on the outer surface of the hinge. The inner surface of the hinge may optionally by treated with glycerine or other polyol to soften the inner surface. The exterior skin portion (226) of the hinge may optionally be coated with an elastomeric material, such as polyvinyl alcohol, in order to strengthen the outer surface and reduce its tendency to fracture during the hinging action.

This mixture is passed between one or more sets of heated rollers to form an initial sheet. The heated roller causes the cellulose ether to skin on the sheet outer surface, thereby preventing the sheet from adhering to the roller upon gelation of starch. The initial sheet is passed between heated rollers to dry the sheet by gelatinizing the starch granules and then removing the water by evaporation. Starch and cellulose ether together with fibers and inorganic fillers dispersed in the binding matrix form the binding matrix of the sheet. Starch bonding sheets are cut, wound, pressed, scored, perforated, folded and glued to form articles from sheets, similar to paper or cardboard. Such sheets are particularly useful for mass production of containers such as food and beverage containers.

A composite panel having front and back faces, the panel comprising facing reinforcement, backing reinforcement and matrix material binding to the facing and backing reinforcements, the facing and backing reinforcements each independently comprising (i) one or more reinforcing sheets and/or (ii) one or more generally planar arrays of longitudinally arranged, spaced apart, reinforcing rods which are interconnected by means for resisting increase of the spacing distance between adjacent rods, at least one rod array (ii) being present in the facing and/or backing reinforcement wherein the means for resisting increase of the spacing distance between adjacent rods is transverse filamentary interlacing of rods in the array, the facing reinforcement being located on or embedded in matrix material adjacent to the front face of the panel, the backing reinforcement being located in a plane or planes substantially parallel to the plane or planes of the facing reinforcement, and being substantially coextensive therewith, and spaced therefrom by matrix material.

A method for preparing and molding concrete so as to impart great strength per weight, minimize or otherwise alter shrinkage and creep, reduce porosity and give a superior as-molded surface. Aggregates are dry mixed with cement (or cement-filler mixture) in a preparation such that the bulk volume of dry cement (or cement-filler mixture) is approximately equal to the volume of void space which the aggregates would have if the cement were not present. A mold is filled with the resultant dry mixture, the ingredients of which are so proportioned that a particular geometry of particle contact is achieved upon compaction. The quality and geometry of this contact (coupled with the properties of the particular filler materials) determine the properties of the finished product. Then, with no disturbance to this compacted preordered structure of particle contact, water is injected and distributed by a self-metering process dependent upon capillary action which itself is dependent upon the geometry of particle contact. With the assistance or opposition of gravitational forces and with or without increased pressure differential, this water is introduced in a manner such that the water sweeps the air from the remaining voids and ejects that air into the atmosphere. The resultant wet, compact mixture is then cured in the mold or forms.
