A knitted terry-cloth elastic base fabric (4) is used to make a laminate (2), the base fabric (4) having a cotton pile (8) and an elastic support (6) made of two different synthetic yarns. Two layers (16, 18) of polyurethane resin are deposited on an anti-stick support web and set to form a skin, and a layer (14) of polyurethane resin having adhesive properties is deposited on the skin layer (18). The base fabric (4) is applied to the adhesive layer (14) whilst the latter is still liquid, after which the adhesive layer (14) is set. Finally, the skin (16, 18) is detached from the support web. The layers of polyurethane resin are substantially impermeable to water and permeable to water vapour. Pieces of the laminate are joined together by ultrasonic welding to melt and re-set the respective skin (16, 18) and adhesive to (14) form a water-tight join and form a made-up article. During the welding, at least one yarn of the base fabric (4) does not melt.

Once formed, the dies (28) are moved together to create a seam bond between adjacent pieces of plastic sheets. If required, additional heating via heating means (34) can be supplied to insure an adequate seam bond. In another embodiment, a single sheet of material composed of a plurality of sheets of material is used. The single sheet of material has a plurality of preseamed areas connecting each of the individual plastic sheets. These preseamed areas are positioned inbetween adjacent dies and the process continues as described above for the multiple sheets of material.

A method of manufacturing wrinkle-free garment seams and garments made therefrom comprises (a) placing a bonding element comprising a thermal adhesive between garment components, (b) stitching along a seam line; and (c) applying heat and/or pressure to cause the adhesive to melt and flow along the scam to bond at least one garment component. The thermal adhesive has a melting point of higher than about 150.degree.C., preferably in the range about 160.degree.C. to about 190.degree.C. Alternatively, a bonding element comprising any adhesive material and having a substantially U shape is used to make various seams, such as a yoke seam, a shoulder seam, a side seam, a pocket seam, a hem button stay seam, a sleeve seam, a collar seam, etc. Wrinkle free garments, such as shirts, pants, blouses, skirts, etc. incorporating the seams are produced.

A system and method for welding edge seams at the edges of fabric is presented. A method begins by lowering a fabric pre-fold bar onto a piece of fabric. A pre-aligned portion of the fabric is pushed on top of the pre-fold bar so that the pre-fold bar is between the portion of fabric on top of the fabric pre-fold bar and other fabric below the pre-fold bar. The fabric on top of the fabric pre-fold bar is folded edge fabric and fabric not on top of the fabric pre-fold bar is not folded edge fabric. A folded edge is formed between these two sections of fabric. The method pinches some of the fabric at the folded end and then pulls the folded edge fabric off of the fabric pre-fold bar. After that, the method welds at least some of the folded edge fabric to the not folded edge fabric.

A system and method for welding edge seams at the edges of fabric is presented. A method begins by lowering a fabric pre-fold bar onto a piece of fabric.
