Crystalline mordenite is prepared by dispersing an amorphous alkali-metal aluminosilicate in water, adjusting the pH of the dispersion to 11.0-13.3, heating the dispersion under autogenous pressure at 200-375 DEG C., the aluminosilicate having molar ratios of SiO2/Al2O3 of 9.0-13.5 and of alkali metal oxide to alumina of 0.4-1.6. The alkali metal aluminosilicate may be obtained by reaction between an alkali metal silicate solution (e.g sodium silicate) and an inorganic aluminium salt solution (e.g. aluminium sulphate, chloride or nitrate, or an alum) at room temperature with stirring, the reaction mixture preferably having molar ratios of SiO2/Al2O3 of at least 10 and of SiO2/Na2O of 2-3.5. Alternatively, the aluminosilicate may be prepared by the method claimed in Specification 753,052. At least some of the sodium ions in a crystalline sodium mordenite prepared by the method of the invention may be replaced by other alkali metal ions, alkaline earth metal ions, zinc or hydrogen ions, using ...

In a process for direct synthesis of mordenites with a molar SiO2/Al2O3 ratio greater than 12, an aqueous synthesis mixture containing an a Na2O . b Al2O3 . c SiO2 system, the SiO2 : Al2O3 ratio in the synthesis mixture being greater than 10, the Na2O : SiO2 ratio being less than 0.2 and the H2O : SiO2 ratio being less than 25, is treated hydrothermally at temperatures greater than 150 DEG C, and the mordenite formed is then separated from the mother liquor. The silicic acid constituent of the synthesis mixture is the portion of the residue which remains after hydrochloric acid digestion of magnesium silicate, in particular serpentine, and which is soluble in this caustic solution. Preferably, the constituents of the synthesis mixture are provided in the following ratios: SiO2 : Al2O3 = 10 - 30; Na2O : SiO2 = 0.1 - 0.2; H2O : SiO2 = 5 - 20. The duration of the hydrothermal treatment is 6 to 12 hours, in particular 8 to 10 hours, and preferably temperatures of 180 to 200 DEG C are applied ...

Crystalline mordenite is synthesized by deionizing at least to about 80% an alkali metal silicate solution using a cation exchange material in hydrogen form to form a deionized silica sol, mixing the sol directly or after concentration up to 30% silica with aqueous sodium aluminate and excess alkali to give pH 7.5 to 11 of the mother liquor after crystallization and thus forming a gel with ratio SiO2/Al2O3 of 8 : 1 to 14 : 1 and heating the gel at 250 DEG to 350 DEG C. under superatmospheric pressure for, e.g. 1 to 24 hours. The initial mixture of silica sol and sodium aluminate may contain a quantity of Na2O in the initial mixture such that the mol ratio Na2O/Al2O3 is greater than 1 but not greater than 2. The mordenite may be dehydrated at 300 DEG to 400 DEG C.

The high-silica mordenite is prepared by a process wherein a reaction mixture having à composition represented by the following oxide molar ratios: Na2/SiO2 = 0.08 - 0.2 SiO2/Al2O = 14 - 55 H2O/Na2O = 100 - 300 and H2O/SiO2 = 10 - 40 is formed using synthetic amorphous silicic acid having an apparent specific gravity of from 0.05 to 0.45 g/ml as a silica source, and the reaction mixture is heated at a temperature of 140 to 180°C with stirring to effect crystallization.

The invention comprises pelletized particulate material which is self-bonded and has a principal phase consisting of synthetic mordenite. The pellets may be formed from a powdered aqueous mixture having a molar composition of Na2O. 1 to 1.33 Al2O3. 8.5 to 11 SiO2 excluding water fired at a temperature high enough to produce self-bonding but not complete vitrification, e.g. 600 DEG C. for 1 hour, and heated at a reduced temperature with an aqueous solution of sodium silicate or caustic soda or a mixture thereof. The initial mixture may be prepared from kaolin, diatomaceous earth, sodium silicate, and water. A typical composition comprises 19.15% kaolin, 26.57% diatomaceous earth, 54.28% aqueous sodium silicate, and 7.7% water. The final heating of the pellets may be effected at a temperature below 290 DEG C. When this temperature is 200 DEG C. or less, the pellets, on being refluxed with strong acid, undergo ion exchange, sodium ions being replaced by hydrogen ions.

In a process for direct synthesis of mordenites with a molar SiO2/Al2O3 ratio greater than 12, an aqueous synthesis mixture containing an a Na2O . b Al2O3 . c SiO2 system, the SiO2 : Al2O3 ratio in the synthesis mixture being greater than 10, the Na2O : SiO2 ratio being less than 0.2 and the H2O : SiO2 ratio being less than 25, is treated hydrothermally at temperatures greater than 150 DEG C, and the mordenite formed is then separated from the mother liquor. The silicic acid constituent of the synthesis mixture is the portion of the residue which remains after hydrochloric acid digestion of magnesium silicate, in particular serpentine, and which is soluble in this caustic solution. Preferably, the constituents of the synthesis mixture are provided in the following ratios: SiO2 : Al2O3 = 10 - 30; Na2O : SiO2 = 0.1 - 0.2; H2O : SiO2 = 5 - 20.
