The present invention generally relates to layered embroidered headwear and methods for producing layered embroidered headwear. More particularly, the embroidering method of the present invention can produce headwear, including cap panels for producing the headwear, that comprises vivid decorations and designs, which are highly breathable and lightweight. As described herein, the embroidering method of the present invention can apply multiple levels of embroidering thread on top of each other to produce elaborate patterns or designs on the headwear without jeopardizing the breathability or weight of the headwear. 1. A method for producing embroidered headwear , said method comprising:(a) providing a substrate in the shape of a headwear panel;(b) embroidering a first embroidered layer with a first thread on a surface of said substrate, wherein said first embroidered layer covers at least 90 percent of said surface of said substrate;(c) embroidering a second embroidered layer with a second thread on at least a portion of said first embroidered layer; and(d) embroidering a third embroidered layer with a third thread on at least a portion of said first embroidered layer and/or on at least a portion of said second embroidered layer to thereby produce an embroidered headwear panel.2. The method according to claim 1 , wherein said embroidered headwear panel comprises a basis weight of less than 160 gsm and exhibits an air permeability of at least 400 ft/min per ftas measured according to ASTM D737-96.3. In at least one implementation, a method for forming openings for a stitched seam in a composite panel having an outer layer, and a substrate behind the outer layer includes providing a laser beam onto the substrate, with the laser beam forming an opening through the substrate but not through the outer layer, and moving at least one of the laser or the substrate relative to the other so that a new opening can be formed that is spaced from the already formed opening. Successive openings can be formed in desired locations around the panel to facilitate subsequent panel stitching. A fabric has enhanced response characteristics for laser finishing. The fabric can be denim for denim apparel such as jeans. Software and lasers are used to finish apparel made of the fabric to produce a desired wear or distressing pattern or other design. An attachment for a sewing machine to provide simultaneous sewing and sealing of a seam comprises a reel for dispensing a strip of adhesive thermoplastic polymer between fabric members to be sewn. A plurality of heated driven rollers opposed to heated idler rollers having a continuous belt thereover collectively exert heat and pressure on the seam, melting the polymer strip so as to seal the seam. Thread having been treated with adhesive thermoplastic polymer may be employed to seal the punctures in the fabric made by the sewing machine's needle.
