The fibres may be laid randomly on the film or may be carded to orient the individual fibres; the fibres in this case being arranged so that fibres of adjacent fibre layers are cross-laid. The fibres may be polypropylene, polyethylene, rayon, nylon, polyester, or acrylic fibres or combinations thereof, and the films may be polyethylene, polypropylene, or an ethylene/propylene block copolymer. Tufting with nylon or acrylic yarn is effected through a base sheet of foamed polyurethane in which is embedded an open mesh woven fabric or a layer of randomly disposed strands of nylon or polypropylene. The base may have thin synthetic sheets adhered to its faces, or a skin of denser foam may be formed naturally during the manufacture of the base. The tufting may be performed with the base only partly cured so that the tufts are anchored by adhesion when curing is complete. A backing of latex can be applied alone or followed by a further backing of foamed material or a scrim woven from paper.

In particular, this invention relates to modular carpet tiles that are constructed in such a way as to withstand exposure to at least one wash cycle in an automatic washing machine. Both features of the carpet tile of the present invention are achievable, at least in part, because the surface of the tile that contacts the floor does not require any type of adhesive in order to use the carpet tile for its intended function. 1. A washable carpet tile comprising:(a) A first layer of pile face yarns;(b) A second layer of nonwoven material; and(c) A third layer of vulcanized rubber;wherein the carpet tile has dimensions in the range from 4 inches by 4 inches to 72 inches by 72 inches; andwherein the carpet tile can withstand at least one wash cycle in a commercial or residential washing machine whereby the carpet tile is suitable for re-use after exposure to the at least one wash cycle.2. The invention comprises a method of making synthetic turf. The method comprises applying a plurality of solid polyethylene polymer particles to a tufted primary backing of a tufted synthetic turf to form a coating thereon, wherein the solid polyethylene polymer particles have an average particle size of approximately 1 to approximately 1,000 microns and a melt index of approximately 50 to approximately 500 grams/10 minutes at 190° C. at a weight of 2.16 kg. and wherein the primary backing is tufted with a plurality of synthetic filaments to form a plurality of synthetic filaments extending outwardly from the side of the synthetic turf opposite the primary backing. The method also comprises heating the solid polyethylene particles to a temperature above their melting point so that the solid polyethylene polymer particles melt and at least partially flow into the primary backing and cooling the polyethylene polymer on the primary backing. A product made by the foregoing process is also disclosed.

A method for making such a tufted carpet includes the steps of bringing the secondary backing into contact with at least some of the back stitches on the back side of the primary backing, and heating the combination of the primary backing and the secondary backing to a temperature sufficient to adhere the secondary backing to the back stitches without melting the secondary backing.

The disclosure relates to a carpet product, a process for manufacturing carpet, and an apparatus used in a carpet manufacturing process. The carpet product is made from tufted polymer filament yarn wherein the individual yarn filaments of the yarn back loops are integrally fused so that the carpet resists fuzzing. The primary backing preferably is modified polypropylene in the fill direction. Further, the primary backing may be coated with a polymer before tufting to adhere or integrally fuse the inside of the fiber tuft to the primary backing. An optional secondary backing is preferably made of tape yarn in both directions. The process includes providing a carpet base having a primary backing penetrated by yarn, applying heat to the underside of the primary backing, extruding a heated sheet of polymer and continuously contacting the heated extruded sheet of polymer with the base. The apparatus includes a source of carpet precursor, a heated cylinder for heating the underside of the carpet, and extruder and a casting roll against which the extruded sheet and heated carpet are pressed.

The disclosure relates to a carpet product, a process for manufacturing carpet, and an apparatus used in a carpet manufacturing process. The carpet product is made from tufted polymer filament yarn wherein the individual yarn filaments of the yarn back loops are integrally fused so that the carpet resists fuzzing. The primary backing preferably is modified polypropylene in the fill direction. Further, the primary backing may be coated with a polymer before tufting to adhere or integrally fuse the inside of the fiber tuft to the primary backing. An optional secondary backing is preferably made of tape yarn in both directions. The process includes providing a carpet base having a primary backing penetrated by yarn, applying heat to the underside of the primary backing, extruding a heated sheet of polymer and continuously contacting the heated extruded sheet of polymer with the base. The apparatus includes a source of carpet precursor, a heated cylinder for heating the underside of the carpet, an extruder and a casting roll against which the extruded sheet and heated carpet are pressed.
