A viscoelastic extrusion process (VEEP) for biopolymers such as polylactic acid is provided. The VEEP process removes many processing and performance limitations of PLA as well as creates performance sufficient to produce durable “nonbiodegradable” products as a direct replacement for PVC and other petrochemical profile and sheet extrusion applications. The VEEP process also retains a high degree of crystallinity within the PLA for increasing toughness and to lower its biodegradability. The invention also includes an integral process wherein rheology is highly modified to allow profile extrusion and higher melt strength wherein processing is lower than the melting point of the primary biopolymer and below the browning points of the natural fibers in the biopolymers viscoelastic state.

A method of manufacturing bulked continuous carpet filament which, in various embodiments, comprises: (A) grinding recycled PET bottles into a group of flakes; (B) washing the flakes; (C) identifying and removing impurities, including impure flakes, from the group of flakes; (D) passing the group of flakes through an MRS extruder while maintaining the pressure within the MRS portion of the MRS extruder below about 5 millibars; (E) passing the resulting polymer melt through at least one filter having a micron rating of less than about 50 microns; and (F) forming the recycled polymer into bulked continuous carpet filament that consists essentially of recycled PET.

An elastomer masterbatch or a compounded productive elastomer stock is made using a twin screw extruder to mix elastomer components in multiple mixing zones at controlled temperatures. Elastomer and other ingredients are fed into the twin screw extruder continuously through precise loss-in-weight or volumetric feeders. The degradation temperature and/or cross linking temperature of the elastomer determines the rate at which the elastomer can be processed, since friction created during mixing heats the elastomer. Accordingly, the maximum rate of compounding is a function of the torque limit, cooling efficiency, and conveying capacity of the extruder. The conveying capacity and torque limit are also a function of the size of the extruder. The viscosity of the elastomer compound in the extruder, as measured by a Mooney viscosimeter (ASTM D1646), is typically in the range of about 20 to 250 units (ML(1+4)100C).

A plastics extruder in operative association with a control arrangement is disclosed. The plastics extruder includes a screw extruder, a screen downstream of the screw extruder, a throttle located between the screw extruder and the screen, a moulding tool downstream of the screen, and a melt index measuring device. The measuring device includes a metering pump whose rotational speed is controllable and which is provided with a rotational speed indicator, a measuring nozzle disposed in a sample flow channel, and pressure and temperature sensors connected to the sample flow channel directly upstream of the inlet of the measuring nozzle. The sample flow channel is adapted to be located downstream of the screen pack and upstream of the moulding tool. For the purpose of regulating the viscosity of the plastics material melted in the screw extruder, the throttle cross-section is variable by a servomotor connected to the output of a programmable two-coordinate controller. The characteristic of the controller provides a desired value output and can be predetermined as a temperature-pressure characteristic when the metering pump is operated with constant delivery, or as a temperature-delivery characteristic when the metering pump is operated with a constant pressure drop via the measuring nozzle while the temperature sensor is connected to one of two actual value inputs of the two coordinate controller. Either the pressure sensor or the rotational speed indicator is connected to the second actual value input.

A method of degassing thermoplastic plastic melts over a wide range of viscosities in a degassing extruder including a plurality of sequential degassing sections. Each degassing section includes at least one screw section having flights formed thereon. Each section includes a degassing region and a metering section downstream thereof. The height and length with which the flights are filled in the degassing regions in the individual degassing sections is controlled by the comparison of a pressure gradient measured in the metering region of that section with a desired pressure gradient and on the basis of this, the melt is conveyed with substantially the same throughput capacity in each degassing section. As a result of these measures, the degassing is effected in all of the degassing sections with optimally partially filled screw threads and with an optimum filling length of the worm threads, which is independent of the viscosity of the melt. The number of flights, the depth and width of the flights and the pitch of the flights may be identical in all degassing sections thus simplifying the manufacture of the screw.

The measurements may be made while controlling the speed of the second metering pump independent of the speed of the first metering pump to maintain the pressure at the exit of the capillary passage essentially constant. A parallel flow passage has an inlet placed between the first metering pump and the entrance to the capillary passage, in close juxtaposition with the entrance and an outlet placed between the exit from the capillary passage and the second metering pump, and a valve in the parallel flow passage is operated so that diverted melt selectively is passed through the parallel flow passage to attain a relatively quick response and relatively short residence time of the diverted melt in the rheometer.
