An energy absorber includes a base sheet and a plurality of recovering crush lobes extending from the base sheet. The crush lobes protect an adjacent object by cushioning the blow following repeated impacts in both vehicular and non-vehicular (e.g. helmets) environments. Each crush lobe includes a side wall that is oriented to buckle or bend and then spring back after absorbing energy when impacted. At least one of the base sheet and an end wall of at least one crush lobe optionally includes a number (X) of integrally-formed protruding countermeasures where 0<=X<1000 of lower standing strength than the crush lobes. Methods related to the above are also described.

One or more slots and one or more ribs can be formed in the sidewall or the endwall of varying height, numbers, spacing, thickness, and shapes to provide the controlled collapse of the EA pad. Composite structural parts such as energy-absorbing automotive parts are made by inserting a thermoplastic energy-absorbing component (3) into a mold (10), injecting a substrate polymer (4) into the mold, and molding the energy-absorbing component and the substrate polymer to form a composite (25) in which the substrate polymer is affixed to the energy-absorbing component without use of an intervening adhesive, and the structure of the energy-absorbing component is substantially preserved. The parts are made without secondary foam tooling, and thus can be produced at lower cost. In preferred embodiments, the substrate polymer and the energy-absorbing component are made from the same polymeric material, or different polymeric materials that are classified the same for recycling purposes. This allows scrap, used and damaged parts to be recycled without the need to separate them into their component parts.
