A semi-rigid integral skin foam having a low foamed integral skin layer and a highly foamed core is molded from a polyurethane formulation injected into a mold cavity having a reduced pressure of 400 Torr or below. The formulation comprises a polyol component, an isocyanate component, and at least one substance selected from among formic acid, an amine salt thereof and an amine salt of boric acid, while not containing any fluorochlorohydrocarbons such as Freons. After injection, the polyurethane formulation is allowed to foam to fill the cavity to form the integral skin foam. Closable split moulds for the reaction injection moulding of integral-skin-foam-coverings for steering wheels are disclosed. The moulds include a vacuum chamber 11, a pump to evacuate the chamber 11, a vent hole 5 and a formulation injection mechanism 21 (figure 4, 9). A mould with a vent hole may be replaced with a porous mould.

The polyester, the flameproofing agent and the crosslinking agent are used in quantities such that from about 15 to about 35 parts by weight of polyester, from about 50 to about 80 parts by weight flameproofing agent and from about 5 to about 15 parts by weight of crosslinking agent (with the sum of the parts by weight of these components adding up to 100) are present. These foams are useful as insulating materials in applications where flame resistance is important.

The invention relates to flame proofing agents for polyurethanes, consisting of red phosphor and melamine and/or a melamine derivative in a weight ratio of 1:7.5 to 1:100, and a method for the production of flame proof polyurethane plastics, in which organic polyisocyanates are reacted with compounds with at least two hydrogen atoms which are capable of reacting with isocyanates and have a molecular weight of 250 to 12,500, possibly with cross-linkers with at least two hydrogen atoms which are capable of reacting with isocyanates and have a molecular weight of 32 to 249, possibly with filling materials, blowing agents, stabilizers, activators and/or other known auxiliary and additive agents in the presence of a mixture of red phosphor and melamine and/or a melamine derivative with a weight ratio of red phosphor to melamine and/or melamine derivative of 1:7.5 to 1:100. The usage of these flame proof polyurethane plastics in rail vehicle construction is also described.

Composite materials and methods for their preparation are described herein. The composite materials can comprise (a) a polyurethane and (b) from 35% to 90% by weight, based on the total weight of the composite, of a particulate filler dispersed in the polyurethane. The polyurethane can be formed by the reaction of (i) one or more isocyanates selected from the group consisting of diisocyanates, polyisocyanates, and mixtures thereof, and (ii) one or more polyols. The one or more polyols that form the polyurethane comprise a high hydroxyl number polyol having a hydroxyl number of at least 250 mg KOH/g. In some cases, the one or more polyols that form the polyurethane can have a weight average equivalent weight of from 200 to 1100 amu. In some cases, the one or more polyols that form the polyurethane can include less than 5% by weight, based on the total weight of the one or more polyols that form the polyurethane, of one or more flexible polyols having a hydroxyl number of less than 150 mg KOH/g and a functionality of less than 3.

The isocyanate quasi-prepolymer component of the present invention comprises from 0.5 weight percent to 30.0 weight percent or less uretonimine-carbodiimide-modified diphenylmethane diisocyanate, from 50 weight percent to 80 weight percent 4,4'-diphenylmethane diisocyanate and reacted with from 15 weight percent to 40 weight percent of a polyether polyol containing predominately secondary hydroxyl groups and having an average molecular weight from about 2,000 to 10,000, and an average functionality from 1.5 to about 3.2. The resin side component comprises a high molecular weight polyether compound having isocyanate reactive hydrogens and average molecular weights from about 2,000 to about 10,000 and an average functionality from 1.5 to about 3.2, water as a blowing agent in an amount of from 0.25 weight percent to 3 weight percent, an effective amount of polyurethane and/or polyurea promoting catalyst, a surfactant, and a chain extender. The components, when injected or poured into a preheated mold, can tolerate mold temperatures from 105°F to 135°F and can be demolded in less than 150 seconds to yield an integral skin foam having little or no bubbles or pores visible to the eye. The foam produced thereby as a compressing set of 30 percent or less, high tensile strength, and high tear strength.

ABSTRACT Rigid polyurethane foam is produced from polyisocyanate and polyol wherein 5-30% by weight of the polyol ingredient is a digestion product of polyalkylene terephthalate residues or scraps digested with organic polyols. With fire re-tardant rigid polyurethane foams wherein the organic polyol ingredient includes halogenated organic polyols, use of 5-30% by weight of the said digestion product in the organic polyol ingredient achieves a rigid fire retardant poly-urethane foam having a lower flame spread and a lower smoke generation than a corresponding polyurethane foam which does not include the said digestion product. When fabricated in a closed mold, the present rigid polyurethane foam has a more uniform density, i.e., a higher core density, than corresponding rigid polyurethane foams which do not include the said digestion product.
