In a method for manufacturing a web of a ground covering having a web of pile fabric forming the upper side and cushion elements attached to its underside in gratingtype configuration, in order to simplify the manufacturing process, plastic agglomerates corresponding to the cushion elements are produced from a pasty plastics material from which an elastomer is formable by curing, and are deposited in grating-type configuration on an endless conveyer belt; first a reinforcement web with openings therein and next the underside of the web of pile fabric are then placed on the plastic agglomerates such that the plastics material penetrates the openings in the reinforcement web and wets the underside of the web of pile fabric; the plastics material is subsequently cured by heat treatment and the web of pile fabric, the reinforcement web and the cushion elements are thereby firmly bonded to one another.

A method of backing carpeting material 19 with hot-melt compositions such as atactic polypropylene (APP or bitumen (with or without additives) comprises carefully doctoring selected thicknesses of the composition to the undersurface of the material 19 with the wear surface of the material uppermost. In one arrangement 20 incorporating a doctor blade, cooling the backed product at cooling zones 28, 29 and applying the material to a nip formed by rollers 21. In another arrangement (Fig. 1) this is achieved by doctor box 16 applying the composition to a carrier 13, the carpeting material 19 then being laminated at roll 21 to the layer of composition, the laminate then being cooled before being stripped from the carrier 13. In a further arrangement (Fig. 2) the carrier is in the form of sheet material 15 which is supported by endless belt 13 and which is bonded into the hot-melt composition to become an integral part thereof.

A secondary backing formed of a composition of EVA, calcium carbonate and resin, overlaid by a woven scrim, is provided. The secondary backing may be formed of a needle-bonded synthetic fiber. Additionally, the primary backing may be formed of a non-woven material such as nylon and polyester.

In one aspect, the carpet includes (a) a primary backing which has a face and a back surface, (b) a plurality of fibers attached to the primary backing and extending from the face of the primary backing and exposed at the back surface of the primary backing, (c) an adhesive backing, (d) an optional secondary backing adjacent to the adhesive backing, and (e) at least one homogeneously branched linear ethylene polymer. The method includes extrusion coating at least one homogeneously branched linear ethylene polymer onto the back surface of a primary backing to provide an adhesive backing. The method can include additional steps or procedures, either separately or in various combinations. Additional steps and procedures include preheating the primary backing prior the extrusion step, multilayer adhesive backings, washing or scouring the primary backing prior the extrusion step, and utilizing adhesive polymeric additives, high heat content fillers, blowing agents and/or implosion agents. A dimensionally stable universal floor covering includes a tufted textile having stitches and a reinforcement layer operatively connected to the stitches to provide dimensional stability for the entire floor covering. The reinforcement layer is made of fibers and adhesive that are formed into a reinforcement layer of laminated fibers that is operatively connected to the stitches and/or the fibers and adhesive are formed into a layer of fibers and adhesive that is contained within the stitches. The fibers and adhesive are mixed and then moved by an applicator toward the stitches. A curved slip path is formed on a curved portion of the applicator to improve the movement of the fibers and adhesive toward the stitches. A removable tip portion on the end of the curved portion of the applicator improves the penetration of the adhesive and provides compression of the fibers towards the ends of the stitches. A releasable adhesive cover system is provided to cover the layer of fibers for providing additional strength and stability and for providing a releasable attachment of the universal floor covering to a supporting surface.

The invention pertains to a textile product which is a laminate of a first sheet having yarns fastened thereto, the first sheet having a first surface and a second surface, the yarns extending from the first surface, a second sheet and an intermediate layer between the second surface of the first sheet and the second sheet, wherein the second surface of the first sheet is calendered and the intermediate layer is resilient to allow local deformation of this layer along the second surface of the first sheet or along the surface of the second sheet adjacent to the intermediate layer. The invention also pertains to a method to produce such a textile product and to a method to recycle such a textile product. 1. Textile product which is a laminate of:a first sheet having yarns fastened thereto, the first sheet having a first surface and a second surface, the yarns extending from the first surface,a second sheet andan intermediate layer between the second surface of the first sheet and the second sheet,wherein the second surface of the first sheet is calendered and the intermediate layer is resilient to allow local deformation of this layer along the second surface of the first sheet or along the surface of the second sheet adjacent to the intermediate layer.2. The top surface and bottom surface of the carpet tile are defined by the facecloth and the reinforcing scrim layer, respectively. A polymer-based resin is extruded onto the facecloth to form an at least substantially uniform secondary backing layer, and the reinforcing scrim layer is laid onto the extruded polymer secondary backing layer while the extruded polymer secondary backing layer remains above a softening temperature for the resin. The entire multi-layer web is then passed through a nip to embed the reinforcing scrim layer into the extruded polymer secondary layer, and the entire web is chilled.

The invention also pertains to a method to use a textile product obtained with the new method and a device for applying the said method. 2. A method according to claim 1 , wherein the distal half of the length of the pile is maintained at a temperature at least 100° C. below the melting temperature of the polyamide.3. In one aspect, the carpet includes (a) a primary backing which has a face and a back surface, (b) a plurality of fibers attached to the primary backing and extending from the face of the primary backing and exposed at the back surface of the primary backing, (c) an adhesive backing, (d) an optional secondary backing adjacent to the adhesive backing, and (e) at least one non-chlorinated, non-polyvinyl butyral thermoplastic polymer or composition having a specific growth tension at 40 C and a specific residual stress at 25% strain. Additional steps and procedures include washing or scouring the primary backing and fibers prior to the extrusion step, and utilizing implosion agents. The preferred olefin block copolymer are ethylene based block interpolymers. The constructions and methods described herein are particularly suited for making tufted, broad-loom carpet having improved abrasion resistance.

Low-shrink polypropylene tape fibers

Improvements in preventing heat- and moisture-shrink problems in specific polypropylene tape fibers are provided. Such fibers are basically manufactured through the initial production of polypropylene films or tubes which are then slit into very thin, though flat (and having very high cross sectional aspect ratios) tape fibers thereafter. Such fibers (and thus the initial films and/or tubes) require the presence of certain compounds that quickly and effectively provide rigidity to the target polypropylene tape fiber after heat-setting. Generally, these compounds include any structure that nucleates polymer crystals within the target polypropylene after exposure to sufficient heat to melt the initial pelletized polymer and upon allowing such a melt to cool. The compounds must nucleate polymer crystals at a higher temperature than the target polypropylene without the nucleating agent during cooling. In such a manner, the “rigidifying” nucleator compounds provide nucleation sites for polypropylene crystal growth. Upon slitting of the initial film and/or tube, the fiber is then exposed to sufficient heat to grow the crystalline network, thus holding the fiber in a desired position. The preferred “rigidifying” compounds include dibenzylidene sorbitol based compounds, as well as less preferred compounds, such as sodium benzoate, certain sodium and lithium phosphate salts (such as sodium 2,2′-methylene-bis-(4,6-di-tert-butylphenyl)phosphate, otherwise known as NA-11). Specific methods of manufacture of such inventive tape fibers, as well as fabric articles made therefrom, are also encompassed within this invention.

A layer of reinforcement material is bonded to the primary base on the side opposite the pile forming yarns. The reinforcement layer is adjacent to and embedded in, a cushion layer of a polymer such as a polyurethane. There is preferably no additional adhesive between the cushion layer and the layer of reinforcement material since the primary carpet fabric is mated in-situ to the polyurethane-forming composition without preheating the polyurethane-forming composition. An apparatus and process for forming the cushioned carpet fabric of the present invention are also provided.

A cushioned carpet tile is provided. The cushioned carpet tile includes a primary carpet fabric having a plurality of pile-forming yarns projecting from one side thereof. A mass of polymer cushioning is dispersed on the side of the primary carpet fabric from which the pile-forming yarns do not extend. A heat-fused nonwoven backing of polyester and polypropylene is disposed on the bottom of the polymer cushioning. The ratio of polyester to polypropylene in the nonwoven backing is between about 0.43 and about 2.3.

Method for Stabilizing a Pile Fabric Such as Pile Carpet with a Reinforcing Back and Web According to the Method

A conventional method for producing pile carpet, e.g. pile carpet whose pile fibers are tufted into a support layer, consists in providing the back side of the support layer with a non-woven and in linking said nonwoven with the support layer and with the dorsal fibers of the pile fibers by hydrodynamic needle-punching. The aim of the invention is to provide the support layer with a back of its own which preferably consists of a fusible fiber. The support layer may also contain said fibers. The pile fibers are tufted into the composite support layer, the back of the intermediate product is covered with an additional fleece which consists preferably of the fusible fibers, all the components are hydrodynamically needle-punched, and the product is heat-treated in order to melt the fibers.
