A system and method for extrusion replication of microstructures to make microreplicated optical films. The system includes press roll and a replicating member. The replicating member includes a low thermal diffusivity material having a microreplicated outer surface or an organic material having a microreplicated outer surface. An inorganic conformal coating is disposed over the patterned outer surface of the organic or low thermal diffusivity material.

A method includes placing an electronic device on a pliable mating surface on a major surface of a mold such that at least one contact pad on the electronic device presses against the pliable mating surface. The pliable mating surface is on a microstructure in an arrangement of microstructures on the major surface of the mold. A liquid encapsulant material is applied over the electronic device and the major surface of the mold, and then hardened to form a carrier for the electronic device. The mold and the carrier are separated such that the microstructures on the mold form a corresponding arrangement of microchannels in the carrier, and at least one contact pad on the electronic device is exposed in a microchannel in the arrangement of microchannels. A conductive particle-containing liquid is deposited in the microchannel, which directly contacts the contact pad exposed in the microchannel.

A vacuum molding roll sleeve (100, 700, 800)comprises a body (119, 818, 819) comprising a mold wall portion (120, 820) disposed between a molding surface (110, 1210, 710, 810) and at least one vacuum surface (130, 830). The molding surface (110, 1210, 710, 810) has shaped depressed features and has first openings (112, 812) disposed therein at first predetermined positions (134). Each first opening (112, 812) is spaced apart from the at least one vacuum surface (130, 830) by a respective minimum thickness (135, 835). The at least one vacuum surface (130, 830) has second openings (132, 832) disposed therein at second predetermined positions (134). The first openings (112, 812) are fluidly connected to the second openings (132, 832) by conduits (140, 840) wherein, on a respective basis, at least some of the conduits (140, 840) are longer than the minimum thickness (135, 835) between the first openings (112, 812) and the vacuum surface (130, 830). The vacuum molding roll sleeve (100, 700, 800) is configured such that at least partial vacuum can be applied to the first openings (112, 812) through the conduits (140, 840) fluidly connected thereto. The vacuum molding roll sleeve (100, 700, 800) is mountable on a backup roll (737). Methods of making and using the vacuum molding sleeve are also disclosed.

Multilayer polymer film, method, and articles suitable for thermoforming

A method of making a thermoformed article is described comprising providing a multilayer film in a thermoforming apparatus, wherein the multilayer film comprises a) a first film comprising a thermoplastic structured surface comprising peaks and valleys; and b) a second protective film comprising second structures that contact the peaks and fill the valleys of the thermoplastic structured surface of the first film. The method further comprises thermoforming the first film into an article at a thermoforming temperature while the second protective film is in contact with the thermoplastic structured surface of the first film. In typical embodiments, the method further comprising removing the second structured protective film from the thermoformed article after thermoforming. Also described is a thermoformed article, a method of (e.g. insert) injection molding, multilayer films articles, and structured protective films.
